It's a time consuming but not difficult task. Been there. I have replaced probably the majority of the plugs. Still need a final scrub down. In any case a far cry from when it started.

Better stick to your surveyors pro advice. You 100% MUST glass screw holes if you don't want them to come back. Just filling, with any product or type of prep at all, is insufficient. Currently doing a Passport 40 which had teak decks pulled, screw holes chamfered and WEST epoxy filled, two part paint, "pro" job from a yard in Port Townsend (they should know better). Failure in three years. I'm redoing it the right way. Failure included moisture intrusion into core. Don't go that route, no matter how many amateurs on the internet tell you they e done it. Would you like a thread on the Passport?

This is called a tie coat. 545 is an amine free modified epoxy and is therefore an excellent tie coat for poly on epoxy. Though why you wouldn't just glass in poly in most cases is lost on me. I rarely find a real need to tie coat. Very rarely.

Hi Minaret,

I am happy to work with poly instead of epoxy. I'm just not clear what to do with the 2500 or so holes in the deck. Just layer the glass over them - don't fill?

Pull teak, chamfer screw holes with an abrasive die grinder bit, fill with something cheap, fast, and poly (I suggest Rage). Then grind whole deck for prep, i.e. remove all gelcoat. Clean up, solvent wipe, and moisture meter. Perform any needed core repair/replacement. Then glass the whole deck with two layers of 10 oz matt with staggered butts, finished with a peel ply and wet out nice and rich with poly iso resin. Pull peel ply and sand 60 grit. Roll/brush apply 3-4 coats of gelcoat (be sure to get good surface cure). Really load it up heavy on each coat. Then sand out 180 grit fair. Then either prime and paint or finish in gel. Just my 2c!

Will do a thread on the Passport soon. Also doing my neighbors Norseman 53 deck now, but it's well along and not well documented. Just starting on Passport, just finished building heat shrink tent and pulling hardware.
