And the answer is 5/16” g40 per Lewmar. With their help, I was able to figure out which windlass I actually have and get to the chain size.

One thing to briefly consider before you buy the chain. At 34 ft, 150 ft of 5/16 chain is a significant weight in a bad place on the boat. You might think about the possibility of 1/4 g4, which would require replacing your gypsy.

This link recommends 1/4" for boats up to 30 ft. However, it goes on to say that a snubber can reduce the impact loads to 1/3 of the load without a snubber. The chain working loads are also way less than the ultimate loads. To be sure, 5/16 is the conservative and responsible number. But you aren't very far out of the recommendation for quarter inch chain.

Whatever way you go, it is a significant investment, and you want to be happy with the choice you make -- and will be living with it for a long time to come!

Of note, my 43 ft 22,000 lb boat that has been well outfitted for distance cruising came to me with 5/16 G4. According to the Mantus table, my chain is also too small for the boat. Bob Perry, who designed the boat, is appalled at the weight in my anchor locker.

A new rope-chain splice from the rigging shop at WM in Newport Beach. Spliced 220 ft of 9/16” 3-strand nylon to 160 ft of 5/16” SS chain. Of course, using new rope. WM has a tool that tests the splice! I think this is your best answer. Yes, it passes through the windlass w/o hanging up.
