To polish the plunger, I wrapped the reverse side of fine sand paper anround the plunger and rotated it until a polished finish was achieved.

The Yanmar manual includes tests of the injection pump...

Hopefully, after 2 hours of close inspection and slow fine sanding the injection plunger and barrel and sufficiently lapped.

After cleaning and reassembly, the rack on the fuel injection pump moved freely as per the manual’s test.

However, after reinstalling the injection pump nd turning over the engine - disaster!

Learning by mistakes: drilled a 1/4 hole for a thread tap marked 1/4!

Had a 5/16 W18 tap, which worked in the 1/4 hole.

Now need to locate an appropriate bolt and washer.

The Air Bleeding Bolt is a banjo bolt isn’t it?

Looking for the size of the original bolt and then one size up?

Must the new bolt be a banjo bolt?

Also need a matching fibre washer.

Recall, on the Air Bleeding Bolt, there was some kind of material wrapped around the threads.

It was loose, so I pulled it off.

Wonder what could replace that material, or would a new bolt be a...

The Air Bleeding Bolt and washer don’t tighten down and seal against fuel, which leaks.

Fuel does flow down to the Fuel Injection Pump, however, fuel doesn’t come out of the Fuel Injection pump...

At TDC, the piston appears to protrude a little above the liner.


The head flat surface has been scrapped and sand papered, still leaving some of the original fine texture and marking.

Have a Sunity head gasket, which looks to have copper inserts.

One side has a form of embossing and the reverse side is flat.

Wonder about the orientation?

Wondering about the pushrods.

My memory on removing them 6 months ago is hazy, and the manual could be clearer.

Do they go through the head under the non-valve ends of the tappers?

New o-rings were held into the grooves with grease and the liner was inserted.


I ran a finger around under the liner lip that projects into the crankcase for any sign of a snagged o-ring.

I couldn't understand where exactly the grooves for the o-rings are in the outside of the liner?

I applied waterproof grease to the cylinder liner in accordance with the manual.

I tried to insert the cylinder liner with the o-rings around it in the grooves. However, it was a very tight fit...

The rings were taken from the package and flexed just enough to get around the piston and into the recesses.

Was that approach wrong?

Can the gaps be adjusted once the rings are on the piston?

Placed conrod in piston and inserted piston rings according to the Yanmar manual.

Compared with the original gummed up rings, the new rings stand out much more.
