hobbyking.com has a small cheap tabletop 3D printer.
Really small and slow... but at appx $150 US + shipping it lets you experiment with some possibilities.

Waste depends on what you are printing and the needed support "legs" (which you carve off by hand) and your file's quality.

Do whatever makes your boat easier to operate. If tieing a paracord (or similar)to the top of the main and cleating it at the base of the mast helps you be able to manage your sail... do it.

Well... all flights crossing significant water have PFDs with the CO2 inflation cartridges.
The same type CO2 cyl will be right there under EACH seat of most airliners.

Needs to be cured or when it freezes/thaws/freezes it will expand the cracks and eventually destroy the boat.

you lose some stability because the weight is not as low... so you have to adjust sail to not tip the boat over.
The boat will slip to the side when not running with the wind due to less side...

He can crew a bigger boat in the weekly "races" (which are more like 2 to 3 hr sails around the lake for the Lake...

Heavier anchor & chain... lower multiple of depth NEEDED to keep the boat in place for the same conditions.
Different bottom conditions will affect how well the anchor holds.
